Cracking the Kernel on Better Corn Silage

Kernel processing isn’t a “set it and forget it” type of step. It’s a moving target that can determine how well corn silage performs in the bunk all year long.

When the chopper pulls into that first field of corn silage, there’s a lot on the line. Moisture, chop length and packing all influence how that feed will perform in front of the cows for the next 12 months.

Amid the urgency of harvest, kernel processing can be easy to treat as just another setting to confirm before hitting the fields. But that mindset can leave valuable starch and fiber underutilized — and it’s exactly where Trent Dado, dairy consultant with GPS Dairy Consulting, says producers have an opportunity to raise the bar.

Feeding the Cow, Not the Bunker

The biggest reason for kernel processing comes down to starch digestibility. Corn silage is one of the primary energy sources in most dairy rations, and much of that energy is tied up in the kernel. If cows can’t access that starch, producers are leaving money on the table.

“When the corn kernel is not broken open, it’s surrounded by the pericarp, which is really hard for the animal to break through and get to the starch on the inside,” Dado explains.

When kernels remain intact, cows can’t fully use the starch you’re harvesting. Some kernels pass through the digestive tract largely untouched, showing up later in the manure. Others can ferment farther down the digestive tract, creating hindgut health challenges.

“You’ll get hindgut fermentation, and that’s where you can get some gut health challenges, just by reducing the pH of the intestine,” Dado says. “It can cause some irritation and leaky gut-type stuff in that part of the gut.”

The result is a ration that doesn’t perform the way it looks on paper.

Breaking kernels open allows moisture and fermentation to work on the starch during storage. By the time silage reaches the feedbunk, that starch is more available to rumen microbes and ultimately the cow.

The payoff can show up in production.

“You’re probably looking at about 1 lb. of milk production for every point increase in starch digestibility,” Dado says.

While the response won’t look identical on every dairy, undigested starch is still energy the cow never captures and potential milk that never makes it into the tank.

Don’t Forget About Fiber

Kernel processing gets most of its attention because of starch, but Dado says producers shouldn’t overlook the fiber side of the equation.

“Because we kernel process the cob and the kernels, we’re also processing the fiber,” he says. “To me, that is probably equally as important — that we’re breaking down and ripping the fiber and making that more accessible as well.”

Modern processing rolls do much more than crack grain. They tear apart cob and stalk material, exposing more surface area for digestion.

“People hear ‘kernel processor’ and naturally think about the grain side of things,” Dado says. “But we’re doing a lot more than just breaking kernels. We’re also changing the fiber and making it easier for the cow to utilize.”

That means a properly adjusted processor can improve overall feed utilization, not just starch availability. It can also reduce the amount of long, tough material that ends up in the ration and gets sorted by cows.

Start Before Harvest

Effective kernel processing starts before the first acre is chopped. Because processors are often removed during haylage season, summer provides an opportunity to inspect equipment in the shop rather than troubleshooting in the field.

Dado recommends taking a close look at bearings, driveline components and roll condition. Worn teeth, missing teeth or smoothing across the rolls can all reduce processing effectiveness.

“Any types of smoothing of the teeth on the rolls, or if there are teeth missing, will definitely impact kernel processing,” he says.

Roll wear should also be part of the discussion. Depending on crop conditions and soil contamination, Dado estimates many rolls begin approaching replacement territory around 10,000 tons.

Dust, sand and soil can accelerate wear considerably, making regular inspections worthwhile. The goal is to identify problems before harvest starts rather than discovering poor processing after thousands of tons have already entered storage.

Verify What the Monitor is Telling You

Once harvest begins, Dado encourages producers to verify processor settings instead of assuming the monitor is always correct.

“Something you should definitely check right away once you get out there is: Does the actual gap in the processors match what the chopper is saying?” he says.

Using a feeler gauge or roller gauge to confirm the actual roll gap can reveal discrepancies between the monitor reading and reality. It’s also important to make sure the gap remains consistent across the width of the rolls.

This verification shouldn’t be a one-time exercise.

“The corn changes throughout the season,” Dado says. “Different hybrids, changing moisture and normal wear on the processor can all affect kernel processing, so it’s something you need to keep checking.”

Consistent Monitoring Wins

If there’s one point Dado wants producers to remember, it’s the importance of monitoring.

“To me, it’s all-around consistent monitoring of kernel processing,” he says.

Laboratory kernel processing scores can provide useful information, but results often arrive days after the sample is collected. By then, a lot of silage may already be in the bunker.

That’s why Dado encourages simple visual checks throughout harvest.

A common rule of thumb is no whole kernels and only one or two half kernels in roughly a one-liter sample. If more are showing up, it may be time to make adjustments.

Visual checks can be especially valuable when harvesting wetter corn.

“With wet corn, the outside shell of the kernel really holds it together,” Dado says. “So even though the kernel is processed, it’ll still have a poor score. That’s where that visual check becomes really important.”

Producers often ask how frequently they should stop and evaluate samples. Dado’s response is straightforward.

“Well, how long do you want full kernels coming through without you noticing?” he says.

A few minutes spent checking samples at the start of a field and periodically throughout the day can prevent a much bigger problem from being discovered months later in the manure alley.

Get Everyone on the Same Page

For dairies using a custom harvester, communication before harvest can make a big difference. Dado recommends discussing kernel processing expectations well before chopping begins.

“You should definitely talk to your custom harvester before the season,” he says. “Once you get into chopping season, everybody gets busy and is going to spend less time understanding what the goals are.”

Those conversations should cover what acceptable processing looks like, how often samples will be checked and what adjustments should be made if processing starts to slip.

Your nutritionist should be part of the conversation before harvest, too. Reviewing goals for moisture, chop length, kernel processing and chop height ahead of time ensures everyone is working toward the same outcome once the chopper rolls.

“If you clearly outline the goals beforehand, they can start to understand what your expectations are,” Dado says. “And then, once you get into the season and you hold them accountable, they shouldn’t be surprised.”

Your Kernel Processing Checklist

Harvest moves fast, but a little preparation and a few minutes spent checking processing throughout the season can pay dividends. Dado recommends keeping these steps in mind before and during corn silage harvest:

  • Inspect rolls, bearings and driveline components.
  • Evaluate roll wear and consider replacement if they’re nearing the end of their useful life.
  • Align with your nutritionist on moisture targets, chop length and processing expectations.
  • Talk with your custom harvester about processing standards and monitoring plans.

During harvest:

  • Verify actual processor gap with a gauge.
  • Make sure roll spacing is consistent across the processor.
  • Check silage samples regularly for whole and half kernels.
  • Continue monitoring as moisture, hybrids and field conditions change.
  • Address processing concerns early before they affect large volumes of feed.

Harvest offers just one opportunity to capture the full feeding value of a corn silage crop. Moisture, chop length, packing and storage all contribute to forage quality, but kernel processing deserves a place on that list.

“You only get one shot at getting silage right,” Dado says. “We need to make kernel processing a priority if we want to capture the full feeding value of every acre.”

Taking the time to monitor and fine-tune processing can help unlock more starch, improve fiber utilization and make every ton of silage work harder once it reaches the feedbunk.
